Allen Bradley PLC Conversions & Legacy Platform Upgrades

Modernize your Allen Bradley controls while preserving the machine functions your operation depends on.

Allen-Bradley PLC5 Upgrade

Integrity Control Services (ICS) helps manufacturers upgrade aging Allen Bradley PLC5 and SLC 500 control systems to modern CompactLogix and ControlLogix platforms. Our engineers handle the programming, hardware modifications, and commissioning needed to bring existing equipment up to date.

Whether you’re replacing a discontinued controller or planning a larger system upgrade, we can work with your existing equipment and production requirements. Our team also provides 24/7/365 field service to support your controls long after the conversion is complete.

Why Upgrade Legacy Allen Bradley PLC Systems?

Many PLC5 and SLC 500 controllers have operated reliably for decades. However, discontinued hardware and limited replacement parts can make these systems increasingly difficult to maintain.

Rockwell Automation has discontinued the PLC5 family and numerous SLC 500 components. You can check the status of specific models through Rockwell Automation’s product compatibility and lifecycle resources.

ICS can assess your existing system and help determine whether a repair, partial upgrade, or full conversion is appropriate. We also provide Allen-Bradley PLC repair when you need to keep existing equipment operating while planning a replacement.

PLC-5 to CompactLogix and ControlLogix Conversions

Allen Bradley PLC5 systems typically use Bulletin 1785 processors and 1771 I/O hardware. When it’s time to replace these controllers, ControlLogix is often a suitable choice for larger systems, while CompactLogix may work well for smaller applications.

Our engineers review the existing PLC program, I/O configuration, and connected equipment before recommending a replacement. Depending on the installation, we may be able to retain portions of the field wiring or use conversion hardware to simplify the changeover.

We then convert the programming for the new controller, update the required connections, and test the machine’s operating sequences.

SLC 500 Upgrades and MicroLogix Replacement Options

SLC 500 systems use Bulletin 1747 processors and 1746 I/O modules. CompactLogix, particularly the 5380 family, is a recommended modernization option for many of these applications.

ICS can migrate existing SLC 500 programs and evaluate whether the field wiring, I/O connections, and other components can be retained.

We also work with older MicroLogix systems. Since several MicroLogix models have been discontinued, we’ll review the specific controller and application before recommending a replacement, which may include CompactLogix or a Micro800 platform for smaller machines.

The goal is to select a controller that meets your equipment’s requirements and remains practical to maintain.

What Changes During an Allen Bradley PLC Conversion?

We start with your existing equipment and work with your maintenance team to develop a practical conversion plan. Some projects involve a controller replacement, while others require new I/O, panel modifications, and network changes.

  1. Review Your Existing Controls

Our engineers examine the PLC hardware, program files, I/O, and communication network. We also discuss how the equipment operates and any changes you’d like to make during the upgrade.

From there, we recommend a replacement platform and determine the scope of work.

  1. Convert the Program and Update the Hardware

We convert or rewrite the necessary logic, configure the new controller, and prepare the hardware for installation.

When a project requires panel modifications or replacement, our UL508A and UL698A certified panel shop in Richardson, Texas, can handle the fabrication. We also provide PLC retrofit services for more extensive upgrades.

  1. Install, Test, and Commission

We coordinate installation around your production schedule. Our technicians check the field connections, test the control sequences, and make adjustments during startup.

We also provide updated program files and documentation to support future maintenance.

Our Allen Bradley PLC Conversion Process

The Allen-Bradley SLC500 series, while once a robust and widely used system, is now obsolete. Companies relying on SLC500 hardware risk increasing maintenance costs and reduced efficiency.
